While chasing down an inaccurate fuel gauge and preparing the bus for reliable road use, it becomes clear that reaching the fuel tank sender on a late Bay Window Bus is far more complicated than it should be. From the factory, accessing the sender often requires major disassembly or even engine removal. To solve that problem once and for all, Brandon installs an Ebbco Machine Shop fuel tank access panel, creating a clean, factory-looking service opening that makes future maintenance dramatically easier. Unlike many access panel installations shown online, this episode focuses on a spark-free cutting method that avoids showering sparks directly above the fuel tank. Along the way Brandon shares measurements, layout tips, drilling techniques, panel installation details, sealing methods, and the little tricks that help produce a cleaner finished result. Once the access panel is installed, the fuel tank sender is removed for inspection, revealing exactly why the fuel gauge hasn't been telling the truth. A new sender and seal are installed, giving this 1977 Volkswagen Bus one more step toward becoming a dependable driver once again.
