1957 Chevy Wagon – Rebuilding the Rockers, Toe Pan & Floor Braces From Scratch

In this episode, we finally dig into the ’57 Chevy wagon that’s been sitting in the background of recent videos — the future home of the dirt‑cheap LS build. Now that the title is secured, it’s time to start saving this car from the rust that’s been eating it alive for decades. – The rocker panels, floor pans, and braces are completely rotted out, leaving the body unsupported and sagging. – Replacement panels are either too expensive or poorly shaped, so we fabricate our own using cardboard templates and 16‑gauge steel. – A full rear floor brace is built from scratch, complete with flanges, angles, and reinforcement plates — all hand‑cut, welded, and shaped to match the original structure. – The brace is test‑fitted, tacked in place, removed, fully welded, ground smooth, and primed inside and out. – The outer rocker is modified to work as a true replacement panel instead of a scab‑over piece, including added structure for the B‑pillar and inner rocker attachment. – The original rocker is cut out, revealing just how bad the rust really is. Additional patches are fabricated to rebuild the inner structure. – Body‑mount locations are repaired and reinforced with custom capture‑nut assemblies so the floor can be bolted down securely. – The toe pan area is cut out, cleaned, repaired, and prepped for the new panel. – A full cut‑and‑butt installation is done on the toe pan, with plug welds, seam welding, and careful trimming to get a factory‑like fit. – More patch panels are fabricated to tie the new rocker, toe pan, and floor brace together into a solid foundation. – Everything is coated in weld‑through primer, etching primer, and Rust‑Oleum to keep flash rust at bay until the full floor can be installed. This is the first major step in bringing the ’57 back from the dead. With the rocker, toe pan, and rear brace rebuilt, we finally have something solid to weld the new floor pans to — and the car is one step closer to receiving the LS engine.
