A bell, basically, is a percussion musical instrument and an idiophone – whose sound is produced by its vibration. Its shape is approximately that of a hollow cone that resonates when struck. But do you have any idea how a church bell is made? To answer this question, Manual do Mundo went to Dourado, a city in the interior of the state of São Paulo, to find out how church bells are manufactured. For this, we took a virtual tour of one of the three existing factories in Brazil that makes bells. Let's go? The first step in the production of a bell is deciding the note the bell will play, because this determines the size, weight of the instrument, and price, since this item is usually sold by weight. During the construction process, a small charcoal kiln is needed, because it will be the base of the bell's production, like a table. Next, a sagoma is produced, which is a blade that cuts and molds the clay into the correct bell shapes. This blade rotates around the bell, in a part called the core, which is the inside of the mold, where it will form the hollow space of the bell. The next step is to fire and paint the bell with a release agent to prevent the layers that go on top from sticking there. After that, on top of the core, another layer of clay is added, also molded by the sagoma. However, it will be assembled in a slightly different shape. This is because this layer is called a false clay bell and will be a copy of the real bell, but made of clay. When the desired shape is achieved, the bell rests for two to three days to dry. The next step is to apply a layer of melted animal tallow (fat), which has two functions: the first is to serve as a release agent for the mold that goes on top, and the second is to act as an adhesive for the ornaments. The ornaments sculpted by the artisan and made with beeswax are applied at this stage. These pieces are glued to the animal fat, and this fake bell is ready. Then, another layer of clay is added on top, which will serve as a cover. To do this, a very fine clay is used so that it fits into all the small holes of the ornaments on the bell and also withstands the heat during the future casting. On top of this part, a more resistant and thicker clay will also be added. Sugar, sisal rope, and jute fabric are placed in this clay to ensure that the material will not crack and has a well-structured form. At this point, another important part of the bell is added: the crown. It is the top part of the bell, which was modeled in wax and received the same layers of clay. When all this is done, the crown goes through the firing process, which lasts up to two days. After that's finished, the fake clay bell is carefully broken to reach the male part, which is the important piece in this process. As you can see, the process of making the bell is quite complex. An important step, in particular, is when they start working with the metal. At this stage, many details are made with even more precision.
