In this episode, we show its entire journey – from design in the design office, through the melting of liquid iron, to the finished, precisely machined component. We accompany production at the Wulkan foundry in Częstochowa, which has specialized in the production of cast iron castings for over 130 years. We begin with the preparation of the charge and the operation of the cupola, where the metal melts at temperatures exceeding 1500°C and is then poured into molds. We demonstrate the automated forming, pouring, and cooling and cleaning processes of the castings. Every step is crucial – from the quality of the raw material to the precision of process control, which must ensure the repeatability and safety of the final product. Then we move on to advanced mechanical processing: grinding, turning, drilling, engraving, and balancing. Robots and automated production lines produce hundreds of discs in a single shift, each undergoing multi-stage quality control – from dimensional measurements to microstructure analysis in the laboratory.
